Where Rate Is Won and Lost

A Sorter Is Only as Fast as What Feeds It

Nearly every sortation system that misses its number is mechanically fine. The rate was lost upstream, in induction that will not singulate, gapping that was tuned once for a product mix that has since changed, a merge that starves one lane, or a recovery sequence that costs a minute of throughput every time a small jam clears.

  1. Induction and singulationProduct arrives as a crowd and has to leave as a line. Everything downstream inherits whatever this step gets wrong.
  2. Merge and gappingLanes are combined and each release is timed so product arrives with the separation the scanner and the divert window need, without stopping the line to meter it.
  3. Scan and decisionThe barcode is read, the host is asked where the product goes, and the answer has to come back before the product reaches the first divert. What happens on a no-read or a slow host is a design decision, not an accident.
  4. TrackingPosition is carried from the scan point to the divert. Every mis-sort is a tracking failure somewhere in this stretch: encoder, photo-eye, speed mismatch, or a message dropped under load.
  5. DivertThe window opens and closes on time, or it does not. By the time you are watching the divert, the problem usually happened three steps ago.
  6. RecoveryJams, full lanes and host outages are normal operating conditions, not exceptions. How gracefully the system comes back is worth more annual throughput than the top speed on the spec sheet.

80+ Cartons a Minute, in Production

Two lanes combined into one continuous stream, with dynamic gapping logic in the PLC setting each release so cartons arrive singulated with the gap the downstream scanner and sorter need, without stopping the line to space them and without an operator babysitting a jam. This is a system we commissioned, running at rate, and it supplies the volume being sorted on the high-speed MDR sorter behind it.

Sortation Questions We Get Asked

What kinds of sortation systems do you work on?

High-speed MDR-based sortation and divert systems, transport lines feeding sorters, merges that supply them, and the accumulation and induction upstream. We work on both new sortation systems and existing sorters that are mis-sorting, missing divert windows or failing to hold their rated throughput.

What actually causes mis-sorts?

Almost always lost product tracking rather than a broken divert. Position is dropped somewhere between the scan point and the divert: an encoder, a photo-eye, a speed mismatch, a gap that closed up, or a host handshake that drops messages under load. Finding which one is the work.

Can you increase the rate of a sorter we already have?

Often, yes, and usually without new steel. Rate is normally lost upstream: induction that will not singulate cleanly, gapping that was never tuned to the real product mix, merge priority that starves one lane, or recovery behavior that costs a minute of throughput every time a minor jam clears.

Do you integrate the sorter with our WMS or WCS?

Yes. Barcode scan to sort decision to divert confirmation, including what happens when the host is slow, silent or returns a destination the system cannot honor. Reconciliation and no-read handling matter as much as the happy path.

Have you commissioned sortation at real production rates?
